Welcome aboard brother! There is a ton of good info in here and a lot of experience to point you in the right direction. There are a lot of OEM manufacturers out there but most of them require a pretty big buy-in. Most companies I've contacted want anywhere from 300-500 pieces per order. There are smaller ones out there too but they are harder to find. I'll help you with anything I can.

These all seem like really good options to explore. I use squadron for my PC's and I hadn't thought of that... I'm also going to looks into the foam and stabilizer fabric.

I'm currently producing a type of box bag and I have had a couple of clients ask if I can make it a little more rigid. The current composition is 1000d outer, 400d inner, and a premium felt batting (0.125"). Any suggestions on a different batting material that would make it a little more rigid but not increase the overall thickness? I'm considering an HDPE material but I'm worried about making it too rigid.

If its got an A&E number listed on it you might be able to call around to some other suppliers in your area. If not you might be able to take it in to an embroidery shop and see if they've got something close that has an A&E number you can reference. I try to stick to standard colors that are easy to find.

When I'm ordering bulk, I use these folks: https://www.qualityzipper.com
They still have minimums, but they are lower than many manufacturers and they are very responsive and helpful. They mostly stock black in coil zipper but they can special order other colors. I've found it challenging to get responses from big companies like YKK. I'd love any insights into talking to them.

Size 8 is a 150 meter roll minimum.  Generally 1-3 weeks production unless they have overstock from a contract order.  Sliders are by the box, at Size 8, 2000 pieces.

I know this is an older thread but I wanted to update. I recently tried to go direct through YKK for up to 2000 yards of #8 and #10 CF and they told me no, I have to go through one of their dealers. Same with sliders, I asked for 2000 pieces...
If anyone knows who's got those numbers in stock, let me know.

I'm using the 1/2" crosslink polyethylene closed cell from Z Fab, FF2CXLPE1/2BLK. Works great for shoulder straps. Runs about $475 for a 150 yd roll.

I pre-wind multiple colors and keep a bobbin case per machine. I like the clip idea for smaller volume work though.

If you're still looking for sources, I talked to the John Howard Co. at Shot Show and they have both Kevlar and Nomex. Minimum order is $100. If you need a POC let me know.
